Automotive Electrification and Intelligentization: What They Mean for Wiring Harnesses

Two forces are reshaping vehicle electrical systems at the same time: electrification (the move to high-voltage battery platforms) and intelligentization (the explosion of sensors, computing and connectivity). Both land on the wiring harness — historically a low-visibility component — and transform what customers should expect from harness suppliers. This article maps the changes and their implications.

Electrification: The High-Voltage Layer

Battery-electric platforms add a second, high-voltage electrical system alongside the traditional 12V one. This brings orange-jacketed, shielded cabling rated at hundreds of volts, large cross-sections for drive and charging circuits, and interlock loops (HVIL) that de-energize circuits when connectors separate. Termination quality becomes safety-critical: a hot crimp in a 400V main circuit is not an inconvenience but a fire risk. Our guides to high-voltage harnesses and new-energy vehicle harnesses cover the construction requirements in depth.

Intelligentization: The Data Layer

ADAS sensors, cameras, lidar and infotainment multiply the amount of data moving through the vehicle. Camera and radar links run over shielded twisted-pair and coaxial constructions with strict impedance control, and antenna harnesses for connectivity modules have their own requirements. The harness is no longer just 'wires and connectors' — it is a transmission medium whose geometry directly affects system performance.

Architecture Change: From Central to Zonal

Classic vehicles wired every load to central body controllers, producing looms with hundreds of individual circuits spanning the whole car. New platforms group electronics into zones with local controllers connected by high-speed backbone links. For the harness this means fewer, fatter backbone cables, shorter point-to-point runs and more intelligence at the ends — a structural change that affects how harnesses are designed, quoted and serviced.

What This Means for Harness Suppliers

  • Two toolchains: high-voltage crimping and shielding processes alongside high-speed data cable handling — capabilities that used to live in different industries now sit in one harness.
  • Simulation support: voltage drop, temperature rise and EMC become design inputs suppliers must validate, not just build-to-print execution.
  • Quality documentation: safety-critical circuits require crimp monitoring, traceability and full test records as standard.
